Common mistakes I see
I'm the quality compliance manager at an industrial controls distributor. I review every replacement control panel and overlay that ships out of our facilities—roughly 200+ items a month. Maybe 180, I'd have to check the system. In 2024 I rejected about 4% of first deliveries because of spec mismatches. Some were tiny. Some cost us a $22,000 redo and delayed a customer's launch.
This checklist is for the situations where you already know what you need, or think you do. You're replacing a Danfoss VFD controller. You need a GE oven control panel overlay replacement. You're building a control panel and trying to decide between a transfer switch vs interlock. It's seven steps, and step four is the one most people skip.
Step 1: Lock down the exact model and revision
The characters after the hyphen matter more than the brand name. Danfoss VFD drive series like the FC 102 and FC 202 can use different control panel part numbers, even when the panel looks identical. “VLT” and “Danfoss” are used interchangeably, but the part numbers are not. If you're ordering a “danfoss-vfd” replacement controller, don't stop at the series—get the full model code, including any revision suffix.
Same for appliance overlays. A GE oven control panel overlay replacement seems straightforward, but the overlay for a JBS86SPSS is not the same as the one for a JB655SKSS, even though they look identical in photos. The membrane switch traces are different. I learned this the hard way in March 2023: we received 300 overlays that looked right and fit right, but the switch contacts didn't align. The vendor blamed us. They redid it at their cost, but we lost three weeks.
Step 2: Verify physical dimensions and mounting style
Get the drawing. If the supplier won't provide one, that's a red flag. Check overall dimensions, cutouts for display windows and buttons, and connector location and cable exit direction. I had a vendor send a sample in 2024 that was 0.5mm too thick. Maybe 0.4mm—I'm mixing it up with another project. Point is, it didn't snap into the drive enclosure, and no amount of “it's within tolerance” fixed that. Normal tolerance for that dimension was ±0.2mm.
Step 3: Check electrical ratings and connector pinouts
I'm not an electrical engineer, so I can't speak to load calculations or arc flash. What I can tell you from a quality perspective is this: pinout mismatches are the #1 cause of field failures in replacement control panels, in my experience. If the overlay or controller has a ribbon cable, ask for the pinout diagram and compare it pin-by-pin with the original. For Danfoss VFD controllers, some models use a proprietary connector. Aftermarket parts sometimes swap the pin order to fit a generic cable—that's fine until it isn't.
For a GE oven overlay, the printed circuit traces are part of the overlay. You can't verify them visually. You need either a continuity test or a supplier who has already done the test. Ask.
Step 4: Verify material, printing, and color—the step everyone skips
This is the step I'm known for being annoying about. If the overlay has a logo, safety marking, or a brand color, you need a physical sample. Photos lie. Screen colors lie. The Pantone value is the only thing that doesn't.
Industry standard color tolerance is Delta E < 2 for brand-critical colors. Delta E of 2–4 is noticeable to trained observers; above 4 is visible to most people. A vendor that says “close enough” on color will say “close enough” on print registration too. If the overlay includes a UL or CE marking, the resolution should be at least 300 DPI at final size. If it's blurry, it's not a cosmetic issue—it's a compliance issue.

Step 5: Get the documentation before you need it
For a Danfoss VFD controller, ask whether the replacement includes the manual or a link to the VLT manual and fault code list. If you're doing troubleshooting, the fault codes on an FC 102 might not all match an FC 202. (Note to self: update our cross-reference sheet—some newer revisions moved codes around.)
If you're configuring the drive from a PC, Danfoss's MCT 10 software runs on Windows 10. But I should add: you may need to install the USB driver separately, and the “control panel” on Windows 10 can show a COM port that the software doesn't recognize. That's not a hardware issue. We lost half a day to that once (ugh).
Step 6: Order a sample or a small batch first
I know small orders bother some suppliers. A $50 sample order is not a waste of time. It tells you how a supplier treats a customer who is paying attention. Some of our best vendors started with a single overlay order from us, and we still buy from them at much bigger volumes.
If a supplier won't entertain a small order, that's a signal. It doesn't make them a bad vendor—it means they've made a choice about who they want to work with. In my opinion, that choice tells you what to expect later. The suppliers who treat a $150 sample seriously are the ones who don't complain when you come back with a $20,000 order.
Step 7: Inspect on arrival, then test before installation
Don't skip receiving inspection just because you've used the supplier before. We've done maybe 200 overlay orders, and I still pull one out of every box. Actually, let me correct myself: I pull one out of every batch, not every box. It takes five minutes.
Check dimensions, print alignment, color, and connector orientation. For a Danfoss VFD controller, plug it into the drive before you close everything up and cycle power. For an appliance overlay, do a continuity check on the membrane traces if you can. (Thankfully, most good suppliers provide a test report—if they don't, ask for one.)
Once, I had two hours to approve a sample before a rush order deadline. Normally I'd run every test, but there was no time. I approved it based on a quick visual check. It came back with a wonky connector. In hindsight, I should have told the sales manager to wait. That was a $3,000 lesson.
Common mistakes I see
Trusting the product photo. Photos are marketing. Drawings are engineering.
Forgetting the revision letter. A panel with the same model number but a later revision can have a different connector. If you're not sure, ask for a photo of the back side or the cable exit.
Confusing transfer switches and interlocks. This one shows up in control panel specs a lot. A transfer switch changes the load from one power source to another—for example, utility to generator. An interlock prevents two sources from being energized at the same time. They're related, but they are not interchangeable. If you're replacing a panel that contains either one, get the original schematic and confirm which function you're dealing with.
If you're reading this because you're about to order one replacement part, the checklist still applies. Small doesn't mean unimportant—it means potential. (And please, don't ask the supplier to “just make it work.” That's how the 4% rejection rate stays alive.)
